IF I had to guess, I would imagine it has to do with the finishing. Either the coating or burrs etc.

Is your barrel all one profile or does it taper? You have access to a mic?

Only other thing off the top of my head that I would try (probably after hitting that thing with a green pad or the like) would be sticking the barrel in the freezer. Then when you are ready to assemble, heat the gas block up with a heat gun or blow dryer. That should give you the little bit of clearance you need.

from some reading I did last night it looks like the gas block is the culprit. A brake cylinder hone should fix it up.

That would do it. Just go slow and check it often.

Brake cylinder hone on a drill. Worked perfectly. I should have sent the block back, but I didn't want to wait.
